3、ppercrucibletoavoidcontaminationusingprocessessuchasInductionSkullMelting(ISM).Theseprovideonlylimitedsuperheatwhich,coupledwiththesurfaceturbulenceinherentinmostconventionalmouldfillingprocesses,resultsinentrainmentdefectssuchasbubblesinthecastings.Toovercometheseproblems,anovelti
4、lt-castingprocesshasbeendevelopedinwhichthemouldisattacheddirectlytotheISMcrucibleholdingthemeltandthetwoarethenrotatedtogethertoachieveatranquiltransferofthemetalintothemould.Fromthemodellingpointofview,thisprocessinvolvescomplexthree-phaseflow,heattransferandsolidification.Inthis
5、paper,thedevelopmentofanumericalmodelofthetilt-castingprocessispresentedfeaturingseveralnovelalgorithmdevelopmentsintroducedintoageneralCFDpackage(PHYSICA)tomodelthecomplexdynamicinteractionoftheliquidmetalandmeltingatmosphere.Thesedevelopmentsrelatetothefronttrackingandheattransfe
6、rrepresentationsandtoacasting-specificadaptationoftheturbulencemodeltoaccountforanadvancingsolidfront.Calculationshavebeenperformedfora0.4 mlongturbinebladecastinatitaniumaluminidealloyusingdifferentmoulddesigns.Itisshownthatthefeeder/basinconfigurationhasacrucialinfluenceonthecast
7、ingquality.Thecomputationalresultsarevalidatedagainstactualcastingsandareusedtosupportanexperimentalprogramme.Althoughfluidflowandheattransferareinseparableinacasting,theemphasisinthispaperwillbeonthefluiddynamicsofmouldfillinganditsinfluenceoncastqualityratherthanheattransferandso
